1.5-Ton E-Type Vertical Reciprocating Conveyor Lift with Integrated Pallet Wrapping System in China

Project Overview

This project involved the indoor installation and automation of three heavy-duty E-type vertical reciprocating conveyor (VRC) systems at an automated manufacturing and storage facility in China. The system is designed to handle high-frequency layer-to-layer transport of palletized cargo measuring up to W1,400 mm x L1,400 mm x H2,000 mm, with a maximum rated payload of 1,500 kg per pallet.

The lifts bridge three floor levels with a total vertical stroke of 16,500 mm (first-to-second floor: 6,500 mm; second-to-third floor: 10,000 mm) at a lifting velocity of 40 m/min. The E-type layout facilitates same-side loading and unloading to optimize warehouse floor space.

To create a fully automated sorting and packaging loop, the VRC is synchronized with three inline automatic stretch-wrapping machines and an extensive network of 24 external buffer roller conveyors (W1,500 mm x L1,600 mm), including three customized three-row roller lines to interface with low-profile hand pallet jacks. Floor levels are isolated using automated, yellow PVC rapid-roll safety doors with clear vision panels (W1,800 mm x H2,500 mm) controlled by Integrated Safety Interlocking Systems. The complete mechanical line is built to comply with ISO 12100 Safety of Machinery Standards, eliminating manual intervention between structural floor boundaries.

Challenge & Solution

Challenge

Implementing a 1.5-ton multi-level E-type vertical reciprocating conveyor (VRC) integrated with automated wrapping machinery requires addressing several demanding mechanical, automation, and safety constraints:

  • Dynamic Force Control at High Velocities: Moving a 1,500 kg payload vertically at 40 m/min requires significant drive power (15 kW) and generates high kinetic energy. Mitigating dynamic shock forces during rapid acceleration and deceleration is critical to protect the structural mast, the driving chains, and the structural integrity of the palletized loads.

  • Precise Floor-Leveling Accuracy: With a 0 mm pit depth, the ground-level conveyor must interface with fixed ramps for pallet jack entry. Under varying load weights, the lift cabin can undergo elastic deflection. Achieving consistent flush alignment with the floor conveyors within a ≤±2mm

tolerance requires high-performance positioning logic to prevent pallet hanging or roller damage.

  • Multi-Equipment Automation Interlocking: The VRC does not operate in isolation; it must communicate with 3 inline automated stretch-wrapping machines, 3 PVC rapid-roll doors, and 24 external buffer conveyors. Synchronizing the “busy” and “ready” handshakes across these systems under PLC Communication Protocols without creating bottleneck delays is an automation challenge.

  • Same-Side (E-Type) Routing Space Constraints: The E-type same-side loading and unloading configuration means pallets must enter and exit through the same vertical plane. This layout restricts the physical footprint available for the structural guide columns and the drive assemblies, requiring a highly compact mast design.

  • Continuous Forklift and Pallet Jack Impact Protection: Operating in a busy warehouse environment exposes the external roller conveyors and the ground-level ramps to potential impacts from forklifts. Structural barriers and sensor arrays are necessary to prevent physical damage and maintain EN 619 Continuous Handling Equipment Safety compliance.

  • Long-Term Mechanical Fatigue: Operating continuously with a design service life of 15 years requires the mechanical components (such as the 16A chains, T90 elevator guide rails, and SKF bearings) to resist fatigue failure under cyclic loading.

Solution

The technical solution for this 1.5-ton E-type vertical reciprocating conveyor (VRC) focuses on structural rigidity, closed-loop speed control, automated ancillary integration, and multi-tier mechanical safety systems.

  • High-Velocity Structural Mast and Hoist Mechanics: To support the 40 m/min travel speed under a 1,500 kg payload, the vertical shaft is constructed using high-grade steel column structures (Shandong Steel). The cabin is guided by T90 elevator-grade structural steel guide rails, driven by high-strength 16A roller chains from  Hangzhou Donghua Chain Group. Power is delivered via a 15 kW Dongli energy-saving geared motor and reducer. The high-capacity hoist system is supported by heavy-duty SKF and HA  bearings to ensure a mechanical design life of 15 years.

  • Fully Integrated Packing and Conveyor Loop: The E-type same-side configuration is managed by 24 external roller conveyors (W1,500 mm x L1,600 mm) paired with three customized three-row roller tracks  at the ground level. These three-row lines are designed to allow hand pallet jacks to drop off loads without the need for high-profile forklift access. The conveyor lines are interlocked with three automatic inline stretch-wrapping machines and three PVC rapid-roll doors (W1,800 mm x H2,500 mm). The doors roll open only when the lift achieves a mechanical “level” state, preventing any horizontal movement during transfer.

  • Closed-Loop Siemens PLC Control: Automation is driven by a EXTERNAL LINK: Siemens SIMATIC S7-1200 PLC paired with a Siemens Variable Frequency Drive (VFD). This system utilizes closed-loop photoelectric positioning (Omron/SICK) and infrared cargo detection to control the 40 m/min elevator lift speed and 20 m/min conveyor speed. The VFD calculates real-time deceleration curves, allowing the platform to settle smoothly at each of the three stations. Flatness and elevation leveling are confirmed by precision sensors at every floor, achieving a INTERNAL LINK: Leveling Tolerance of ≤ ±2mm without requiring a sub-floor pit.

  • Comprehensive Mechanical and Electrical Safeguards: In compliance with industrial logistics safety codes, the VRC incorporates an instantaneous safety gear system linked with an overspeed governor. If the lowering speed exceeds the safe threshold, the safety gear mechanically locks the cabin to the T90 guide rails. Additional safeguards include polyurethane bottom buffers, INTERNAL LINK: Phase-Loss and Unbalance Protection Relays inside the electrical cabinet, and heavy-duty steel anti-crash barriers installed in front of the ground-level conveyor lines to absorb forklift impact.
