Challenge
Engineering a tilting system for 50-ton workpieces with lengths reaching 11,000 mm introduces significant mechanical and safety complexities. The project addressed the following primary technical challenges:
-
Extreme Inertial Loads: Rotating an 11-meter long, 50,000 kg workpiece creates massive inertial torque. Any sudden acceleration or deceleration during the 6-minute cycle could lead to structural fatigue or INTERNAL LINK: Mechanical Instability in the pivot assembly.
-
Multi-Cylinder Synchronization: The system utilizes four Hengyu 250-180 hydraulic cylinders. Ensuring perfectly synchronized extension and retraction is critical to prevent torsional stress on the L-type frame, which could compromise the required 89° ± 0.5° angular precision.
-
Platform Structural Rigidity: Under the maximum 50-ton load, the platform must maintain a flatness of ≤ 2 mm. Achieving this while maintaining a pit-mounted, flush-floor profile required specialized Structural Reinforcement Engineering to withstand high localized pressure.
-
Dual-Function Coordination: The system integrates both a 90° flipping motion and a horizontal translation function for the movable crossbeam. Managing these distinct hydraulic circuits without pressure drops or logic conflicts was essential for smooth operation.
-
Signal Reliability in Industrial Environments: The requirement for a wireless remote control system in a heavy manufacturing plant posed risks of signal interference. The system needed a fail-safe communication protocol to ensure the IEC 61508 Functional Safety “Hold-to-Run” logic remains uncompromised.
-
Variable Loading Dynamics: Since the machine handles workpieces of varying centers of gravity (up to 3,500 mm in height), the hydraulic system had to be capable of providing Constant Torque Output across the entire 0-90° range to avoid “stuttering” during the peak load phase.
Solution
The technical solution for this 50-ton L-type upender focuses on synchronized high-pressure hydraulics and a reinforced pit-mounted structure to ensure the safe rotation of workpieces up to 11 meters in length.
-
FEA-Reinforced L-Type Structural Framework: To manage the immense leverage exerted by an 11-meter workpiece, the platform uses a reinforced L-type dual-deck design (4000mm + 4500mm sections). Constructed from heavy-duty steel with a 6mm checker plate surface, the structure was validated using Finite Element Analysis for Heavy Loads to ensure a platform flatness of ≤ 2mm. The pit-mounted configuration allows the support frame to sit 1200mm below floor level, enabling flush-surface loading and minimizing the factory’s vertical space requirements.
-
Synchronized Quad-Cylinder Hydraulic Drive: The system is powered by four high-capacity Hengyu 250-180 hydraulic cylinders. To achieve a smooth 200-second cycle time without structural vibration, the hydraulic station incorporates Huade Proportional Valves and adjustable throttle valves. This setup enables “soft-start” and “soft-stop” logic, allowing the operator to stop the 50,000 kg load at any intermediate angle without hydraulic shock. The use of Φ33mm heavy-wall hydraulic tubing ensures high flow rates and thermal stability during continuous operation at 18-25 MPa.
-
Dual-Control Logic with Siemens Automation: The control system is anchored by a Siemens SIMATIC PLC, which manages the interlock between the 90° flipping motion and the horizontal translation of the movable crossbeam. Operators can choose between a fixed control cabinet or a high-frequency wireless handheld remote. The “Hold-to-Run” button logic ensures that motion ceases immediately upon release, meeting ISO 13849-1 Safety-Related Parts of Control Systems requirements.
-
Precision Translation and Leveling: To accommodate varying workpiece widths and ensure an L-type right-angle precision of 89° ± 0.5°, the system includes a hydraulically-driven movable crossbeam. This allows for the precise clamping and positioning of the load before the flip sequence initiates. The integration of Linear Displacement Sensors provides real-time feedback to the PLC, ensuring that the four cylinders remain perfectly synchronized to prevent uneven mechanical wear.
