From a structural design perspective, we optimized the steel profile selection to control deflection under full load. The 1-ton model utilizes robust rectangular steel hollow sections measuring J120x60x5mm for both the main upending chassis and the platform frame. To handle the increased bending moments of the 3-ton carriage trolley, we upgraded the structural frame of the larger machine to heavy-duty J200x100x6mm steel sections, which increases the section modulus and reduces bending deflection to within 0.5% of the total span. Linear movement is driven by heavy-duty hydraulic cylinders (Ø80-60mm for the 1-ton unit; Ø100-80mm for the 3-ton unit), which are mounted diagonally beneath the pivot axis. The main pivot shaft is constructed from high-tensile 40Cr steel, precision ground and fitted with self-lubricating graphite-bronze bushings to withstand high contact pressures.
To secure the heavy 3-ton trolley safely during the tilting cycle, our engineering team developed a Remote Controlled Hydraulic Lock. When the worker pushes the trolley onto the platform, they activate the lock via a wireless remote control. This action triggers small-bore auxiliary hydraulic locking arms that clamp down on the trolley’s chassis, holding it immovably against the platform bed. To prevent catastrophic structural collapse in the event of sudden pressure loss, we integrated a heavy-duty Cylinder Explosion Proof Valve directly inside the oil port of each cylinder. If a hydraulic hose ruptures, this velocity-fuse valve locks automatically within milliseconds, holding the platform stable at its current angle and preventing an uncontrolled descent. The fluid power unit runs on an international Schneider Electric platform, combining a 3kW (for the 1-ton unit) or 5.5kW (for the 3-ton unit) motor-pump assembly with built-in adjustable speed controls and overpressure safety relief valves.
We designed the main control system with high redundancy. The electrical enclosure features full phase-loss protection and a dedicated grounding circuit, built using premium Schneider contactors, safety relays, and overload protections. Operating speeds are calibrated to complete a full 90-degree tilt cycle within 120 to 150 seconds, which minimizes fluid heating and prevents cylinder seal wear. We provided dual operational controls: a heavy-duty handheld wireless remote control and a backup wall-mounted push-button station connected via a 6m steel-armored cable. This configuration ensures that operators can control the machinery from a safe distance, maintaining clear sightlines during both upending and crane-unloading procedures.
To verify the structural integrity under full eccentric load, we executed a finite element analysis (FEA) on the main chassis assembly. The J200x100x6mm main beams were modeled under a worst-case scenario where the 3-ton load center shifted 300mm away from the central axis. The analysis revealed that the maximum localized bending stress reaches 145 MPa, which is well below the 235 MPa yield strength of standard S235JR structural steel. The corresponding safety margin is calculated at 1.62, proving that the structural frame has sufficient rigidity to withstand repeated twisting cycles. We also analyzed the shear force on the main 40Cr pivot shafts, determining that a dual-pivot design distributes the shearing loads evenly, reducing individual pin stress to under 45 MPa, thereby preventing any localized plastic deformation.
The hydraulic cylinder sizing was validated using fluid thrust equations. Under peak operating pressure of 16 MPa, the Ø100mm bore cylinder generates a theoretical lifting force of 125 kN, while the required dynamic force to lift the 3-ton frame at a 45-degree inclination is 88 kN. This provides a hydraulic force margin of 1.42, ensuring smooth starting and deceleration cycles near the 90-degree endpoint. Oil delivery is regulated by standard high-pressure needle valves that allow manual speed trimming. This mechanical regulation prevents high-speed acceleration shocks that could cause structural fatigue over multi-shift operational years. All structural frame connections are bolted using grade 10.9 high-tensile fasteners, completely eliminating weld fatigue risks at critical joint interfaces.
